The hazard is different from arc welding
An arc welder's hazard is local and visible. A Class 4 laser's is neither. The beam and its specular reflections can cause permanent retinal damage well beyond the operator's position, and reflections from shiny workpieces do not respect the geometry an operator expects.
This means a handheld laser cannot simply replace a TIG torch on an open bench. It needs a controlled area: laser-rated curtains or panels, interlocks, controlled access, appropriate eyewear for anyone inside, and a designated safety officer in most jurisdictions.
Fume is the second surprise
Welding fume from a laser process is not obviously worse than arc welding, but the higher travel speed means more metres of weld per hour, and therefore more fume per shift. Galvanised material produces zinc oxide, stainless produces hexavalent chromium compounds, and both have exposure limits that predate the equipment.
Extraction at the gun is possible but complicates the handling that made the tool attractive. Booth extraction is more common and adds to the enclosure cost.
The training gap
The ease of producing a weld that looks acceptable is itself a hazard. Laser welds can appear sound while having inadequate penetration, particularly when an operator increases travel speed to keep up with the tool's capability. Shops that adopted the technology successfully generally paired it with weld procedure qualification and destructive testing during commissioning.
The realistic budget
Practitioners suggest budgeting the enclosure, extraction, eyewear, training and procedure qualification at a level comparable to the welder itself. Framed that way the tool still competes well against TIG on speed and distortion — but it is a cell, not a hand tool, and treating it as a hand tool is where the trouble starts.
